Picked up aluminum front and rear axles from MVS. Nice quality and reasonable money, but the rear one is 10mm too short! The diameter and thread size are the same, but my old one is about 345mm and this one is about 335mm. Is there a wider Corse swingarm/axle or something?

I had some very thin washers to replace the original 2.78mm ones, but the OD is smaller than I'd like. And it's still 5mm short. Each axle nut is 12.71mm wide. If they were 10mm I would probably bet spot on. Is that the case?

Did you do anything with the marchesini magnesium brake carrier ?, I mean paint / powder coat / nothing ?

You mean the piece that goes between the disc and the actual magnesium itself? No, that's how I got it.

Yeah, the piece between the disc and the wheel, I believe it is also Magnesium, so that's why I ask. I thought it would need protection from the elements, i.e painting etc ??

I picked up the smaller 17mm ID bearings for the front wheel, but what do I do about a spacer? Is there any off the shelf 17mm ID aluminum sleeve or do I need to have one made?

An original steel 851/888 one might fit (I've a spare one here), but I'd just get one made up in alloy...
This's easier said/wrote than done though!
I made up an overlength one to fit a 25mm Id bearing wheel to a 20mm Od spindle for my 851, it took some working out and time spent with "Engineers Blue" to achive the desired nil pinch/nil clearance needed.
I was fitting later model lighter 5 spoke wheels to my '92 851 and as indicated above it wasn't a drop in conversion.

Mostly biding my time until I can take the bike to DucShop for tuning this October.

The rear axle is fitted but I still had the 20mm bearings in the front wheel. I got the necessary 17mm ones but I'm having a little trouble replicating the second end of the spool shape in the CAD software.

The carbon fiber corse instrument surround was made for a smaller and difficult to find temperature gauge. I had ordered a diamond hole saw to fit the modern 58mm one and today I figured out how to make that hole without mangling the surround.

Take two scrap boards, drill a guide hole in one, sandwich the CF face between the boards, position the new hole, C-clamp the sandwich, and drill the CF. Worked perfectly.

Next up?

Waiting for my carbon fiber fairing brackets to arrive.

Taking the CF nose and tail fairings for paint.

Finishing the wiring.

Welding sensor bungs into the exhaust.

Carbon fiber fairing brackets arrived.

And I drilled a 58mm (2.25 inch) hole in the fiberglass "street" nose for a projector light. Unlike the photo, it will be recessed.

Great progress on the project... but not much left of that garage find ! :-)

I wonder how the S4 manifold / can fitting challenge has worked out ?

Have you worked out some special in-between fittings or ?

Where did you source those carbon fairing brackets ?

There was so much missing, a true "restoration" just wasn't feasible. I settled on making it a very strong performing and competitive (but hopefully reliable) AHRMA-eligible machine.

I swapped the drop cam ST4S heads for 996 superbike heads (with a little bit of combustion chamber cleanup to boot). The 50mm Termignoni system should be a simple bolt up with no additional mods. Brackets are from Oronero. Remarkably stiff stuff.

The header system you posted pictures of earlier, looks like monster s4/s4r to me.. never had my hands on one of those but they look shorter than the 851/888 50 mm headers (why i asked) . You may want to check angles/hanger locations etc .. BR STIG

I have a "normal" 50mm Termi high mount full system but I also have those S4 spaghetti headers that I may adapt. As you noted--the joints are in different locations so they would have to be moved.

Updates...

Chris Boy adapted my spaghetti headers to the high mount cans and added the corse style support tabs to the end caps. (That's actually one of his bikes in the photo for test fit.) Found CF exhaust straps. Got spacers for the sprocket and speedo drive delete. Went with the 1 piece instead of 3 piece airbox and a CF instead of aluminum battery box.
